Mailer, shipping box or folding carton? How to pick the right style
Most custom packaging comes down to three families: mailer boxes, shipping boxes and folding cartons. Pick the wrong one and you either overpay for protection you don't need, or underpack and eat the cost of damaged returns. Here's how to choose.
Mailer boxes
A mailer is the crush-resistant, self-locking box you see in a good unboxing video. It folds flat, needs no tape, and has large interior and exterior surfaces for print. Reach for a mailer when:
- You sell direct-to-consumer and the unboxing is part of the brand.
- Your product is small-to-medium and not fragile enough to need void fill everywhere.
- You want print on the inside of the lid.
Mailers cost more per unit than a plain shipping box, but they replace the box, the tape and often the filler — so the delivered cost is closer than the sticker price suggests.
Shipping boxes (regular slotted containers)
This is the classic brown box with flaps that meet in the middle. It's the cheapest way to move volume and the strongest option for heavy or oddly shaped goods. Choose a shipping box when:
- You're shipping in bulk, B2B, or to a fulfilment centre.
- Weight and protection matter more than presentation.
- You'll add your own void fill or inserts.
Folding cartons
Folding cartons are the thin, printed paperboard boxes you find on a retail shelf — think cosmetics, supplements, food. They're not built to survive a courier on their own; they're built to sell inside another box or on a shelf. Choose a carton when:
- Your product sits on a shelf and the box is the salesperson.
- The item is light and doesn't need corrugated protection.
